Oversized shipping is where a lot of growing brands lose margin and don’t notice until it’s too late. The bill creeps up as DIM weight rules tighten and surcharges multiply. By the time someone looks at the per-order cost, the category is barely profitable.

Here’s how oversized shipping actually works, where the cost sits, and what to do about it.

What counts as oversized

Every major U.S. carrier has its own oversized threshold. As a rough rule, a parcel is oversized once any single dimension passes 48 inches, or once length plus girth passes 130 inches, or once weight passes 70 pounds. Once it crosses any of those, the surcharges start stacking.

The number that bites hardest is dimensional weight. Carriers bill based on the larger of actual weight or DIM weight, and the DIM divisor keeps shrinking. That means a light, bulky box — a paddleboard, an e-bike box, a piece of fitness equipment — gets billed like a heavy one.

Why oversized shipping costs more

Oversized parcels pay base freight, dimensional weight uplift, additional handling fees, and an oversized surcharge on top. Some carriers add residential and remote-area surcharges that don’t apply to standard parcels. Every layer compounds.

Most brands shipping their own oversized goods pay published rates, which means they’re paying the worst-case version of all of the above.

How to lower oversized rates

Volume-based carrier accounts move the needle most. A 3PL that ships oversized parcels every day negotiates rates that aren’t available to a single brand shipping a few hundred a month.

Box optimization is the second lever. Smaller box with the right protection = lower dim weight = lower bill. Our pick-and-pack system selects the smallest carton that protects the SKU.

Carrier routing is the third. For some lanes, regional carriers beat the nationals. For others, LTL beats parcel once you pass a certain dim weight. Picking the right path per order saves real money.

Packing oversized and odd-shaped goods

Damage on oversized is expensive twice — you pay return freight and you lose the sale. Our pack stations have profile-cut cartons for boards, reinforced cartons for fitness equipment, dual-wall boxes for furniture, and documented pack rules per SKU so every order goes out the same way.

Returns on oversized

Return freight on oversized is brutal. We inspect every returned unit, restock anything sellable, route what’s repairable to refurb, and dispose of write-offs. Real-time inventory updates so your numbers stay accurate.
